A simple roll of LED strip looks easy to make — but the quality difference between strips is enormous. Why do some strips stay bright and consistent for years, while others fade, flicker or arrive with uneven color? The answer is in the manufacturing process. This guide takes you through how KayTai makes LED strip lights step by step, and explains the quality checks that make the difference.

The 11-Step Manufacturing Process

Step 1

LED Package Manufacturing

Everything starts with the LED package that protects and connects the LED chip. Each package shields the chip from moisture, contaminants and corrosion, and lets it mount electrically and thermally onto the PCB. Inside this step, the package goes through seven sub-processes:

  • Die bonding: the LED chip is joined to the contact pad inside the package.
  • Wire bonding: gold wires bond the LED die to the lead frame for strength and conductivity.
  • Integrating-sphere measurement: luminous flux and spectral parameters are measured precisely.
  • Phosphor coating & encapsulation: coating sets the color temperature and encapsulation protects against UV and mechanical damage.
  • Baking: the package is cured in an oven to stabilize and shape it.
  • LED sorting: every LED is sorted into bins by brightness and color quality.
  • Moisture-proof packing: packages are sealed against moisture during storage and shipping.

The LED sorting step is especially important — it is why our color temperature stays consistent from one reel to the next, even across long runs.

Step 2

Surface Mounting (SMT)

The sorted LEDs are mounted onto double-sided circuit boards. A stencil is aligned on the board, solder paste is applied in a controlled layer, and a pick-and-place machine sets each LED into its exact position. The board must not move while the paste is still wet, or components will shift.

Step 3

SMT Reflow Soldering

The boards pass through a reflow oven with carefully controlled temperature zones that permanently attach every component. It works in four zones:

  • Preheat zone: the board warms gradually to 140–160°C.
  • Soak zone: the board stays at 140–160°C for 60–90 seconds.
  • Reflow zone: temperature rises to 210–230°C, melting the solder to bond LEDs to the pads.
  • Cooling zone: the board cools quickly to avoid joint defects.

Step 4

Preliminary Product Inspection

After reflow, the LED ribbon goes through a strict manual inspection. Operators check for color shifts between LEDs, component misalignment, and solder bridges — catching problems before they move down the line.

Step 5

PCB Soldering (0.5 m → 5 m)

After inspection, the ribbon is joined by a soldering machine to turn 0.5 m sections into full 5 m reels — our standard reel length. Custom lengths such as 0.6 m, 2 m or 4 m are also available for your project.

Step 6

Life Testing for Semi-Finished Strips

Every semi-finished strip undergoes an eight-hour life test. This long run catches weak LEDs and intermittent connections early, so only healthy components move forward.

Step 7

Waterproofing

If your project needs water protection, the strip goes through one of three waterproofing methods depending on the IP grade required:

  • Silicone glue (IP62): a silicone layer protects the strip in damp areas such as kitchens and bathrooms; it stays clear and does not yellow.
  • Silicone sleeve (IP65): a sleeve wraps the strip for damp or outdoor areas without water immersion.
  • Full silicone injection (IP68): the sleeve is sealed with injected silicone for underwater use in pools, fountains and docks.

Step 8

Aging Test

All waterproof strips then go through an aging test. The test validates the strength of the LEDs and the waterproofing layer, so you receive a product that performs as promised for years.

Step 9

3M Adhesive Tape

A quality 3M 9080 adhesive on the back of the strip gives you quick, secure installation. For customers who need stronger adhesion or better thermal conductivity, other 3M adhesives are available on request.

Step 10

Final Inspection

Our quality-control department performs a final check on every reel — consistent light color, even brightness and clean appearance — before the strip is approved for packing.

Step 11

Packaging

The finished strip is packed as a reel in an anti-static bag, with a label showing the specifications. We welcome customers who want their own label design and branding on the packaging.
